How-to guides

Practical software guides for PLC & HMI work

Step-by-step basics for the software we use most: Studio 5000, TIA Portal, HMI drivers, EcoStruxure, Ignition, and IO-Link. Written for maintenance techs and engineers who need to go online, find a tag, or add an alarm without waiting on an integrator. Jump by vendor, or check the FAQ if you are stuck.

Allen-Bradley / Rockwell

Studio 5000 / Logix how-to basics

Disclaimer: Educational summaries only — not a substitute for manufacturer documentation, training, or site safety procedures. Always follow your plant LOTO and change-management rules.

How to add an Ethernet device in Studio 5000
  1. Open the project and expand the I/O configuration under the controller.
  2. Right-click the Ethernet module / port → New Module; select the device profile (VFD, I/O adapter, etc.).
  3. Set the IP address to match the device; verify subnet and gateway with your OT network plan.
  4. Create or map tags; download only when the process is in a safe state and change control allows it.
How to force I/O safely in Logix (and when not to)

Forces can override field devices — treat them as a commissioning tool, not a production habit.

  1. Confirm LOTO / safe state for the equipment the tag controls.
  2. Use the Force dialog; document who forced what and why.
  3. Remove forces before returning to production; verify with a watch or HMI.

Never force safety-related signals as a substitute for proper safety design.

Upload vs download in Studio 5000 — what each does
  • Download: sends the offline project to the controller (overwrites controller logic/data as configured).
  • Upload: brings the controller’s project into your workstation (captures what is running).

Before download to a controller running live equipment, confirm revision control, backups, and a recovery plan.

Basic AOI use for reusable motor or valve logic

Add-On Instructions (AOIs) package reusable logic (e.g. a pump, valve, or divert). Create the AOI definition, expose InOut/Input/Output parameters, then instantiate once per device.

Example AOI call sketchEXAMPLE
// Educational — valve instance
XV201_Inlet(
    EnableIn := TRUE,
    OpenReq := HMI_XV201_Open,
    Permissive := LT201_NotHigh,
    Solenoid => DO_XV201_Open
);

Siemens

TIA Portal basics for drives & watch tables

Disclaimer: Educational summaries only — not a substitute for manufacturer documentation, training, or site safety procedures. Always follow your plant LOTO and change-management rules.

How to add a SINAMICS G120 drive in TIA Portal
  1. In the project tree, add the drive under the PROFINET / device network matching your hardware.
  2. Select the correct G120 article / firmware; assign device name and IP.
  3. Configure telegram / process data for run, speed, fault; map to PLC tags.
  4. Commission with Startdrive or TIA tools; verify Safe Torque Off wiring separately from standard PLC I/O.
How to use watch tables in TIA Portal

Watch tables monitor and (with care) modify tags online. Add tags, go online, observe bits/words while jogging a motor or axis in a safe test mode.

Basic Safety note in TIA Portal projects

Safety (F-) programs and standard programs are segregated. Do not mix safety validation with casual online edits. Safety acceptance testing follows your risk assessment and IEC 62061 / ISO 13849 process — see SIL / PL overview.

Maple Systems

HMI project basics — tags & PLC drivers

Disclaimer: Educational summaries only — not a substitute for manufacturer documentation, training, or site safety procedures. Always follow your plant LOTO and change-management rules.

How to set up a PLC driver in a Maple Systems HMI project
  1. Create or open the HMI project; open device / PLC communication settings.
  2. Select the driver matching your PLC (e.g. EtherNet/IP for Logix).
  3. Enter IP / path; test communications before building many screens.
How to create HMI tags bound to PLC addresses

Define tags (or import) with data types matching the PLC. Bind buttons and indicators to those tags. Use clear names like Pump1_RunCmd so operators and techs speak the same language as the PLC map.

Schneider Electric

EcoStruxure / Modicon basics for control panels

Disclaimer: Educational summaries only — not a substitute for manufacturer documentation, training, or site safety procedures. Always follow your plant LOTO and change-management rules.

How to start a Modicon panel project in EcoStruxure
  1. Create a controller project matching your Modicon hardware.
  2. Configure Ethernet and I/O modules; document rack layout against the UL508A panel drawing.
  3. Build run/permissive logic for VFDs; keep safety circuits on appropriate safety hardware.

Ignition SCADA

Perspective tags, OPC-UA to PLC & simple alarms

Disclaimer: Educational summaries only — not a substitute for manufacturer documentation, training, or site safety procedures. Always follow your plant LOTO and change-management rules.

How to bind a Perspective component to a PLC tag
  1. Ensure a device connection (OPC-UA or native driver) browses your PLC tags.
  2. In Perspective, bind the property (e.g. text, meter value) to the tag path.
  3. Use UDTs/folders that mirror your machines, stations, or zones for scalable screens.
How to connect Ignition to a PLC over OPC-UA

Point Ignition’s OPC-UA connection at the PLC or gateway endpoint, authenticate per OT policy, then create tags from the browser. Prefer read/write privileges only as needed.

How to create a simple Ignition alarm on a fault bit

On the fault BOOL tag (a jam, a high level, a drive trip), configure an alarm (e.g. active when true), set a display path like “Line 2 / Filler / Drive Fault”, and pipeline it to the notification method your site uses for that area.

Balluff

IO-Link master basics with a PLC

Disclaimer: Educational summaries only — not a substitute for manufacturer documentation, training, or site safety procedures. Always follow your plant LOTO and change-management rules.

How to add a Balluff IO-Link master to a PLC network
  1. Mount the master; power and earth per manufacturer instructions.
  2. Add the master in the PLC Ethernet tree (EDS/GSDML as applicable).
  3. Connect IO-Link devices (photoeyes, sensors); map process data to PLC tags.
  4. Document port-to-device mapping on the machine or panel drawing for maintenance.

FAQ — UL 508A, PLC integration & vendor software

Straight answers to what plant, process, and facility teams ask us before and after a project: when a listed panel is needed, SCCR, which PLC to standardize on, failed downloads, HMI connection errors, and what to send for a quote.

Do we need a UL 508A listed panel for a machine or line retrofit?

Often yes for new main panels or major replacements — especially where AHJ or insurer scrutiny is high. Field modifications to existing equipment may follow a different path. Share photos and one-lines; we will help you decide listing scope.

Which PLC platform should we standardize on?

The best PLC is usually the one your plant already stocks and supports. Allen-Bradley and Siemens are the most common in many U.S. plants; we integrate both and can recommend based on spares, OT standards, and OEM equipment on the line.

Why did my Studio 5000 download fail after adding a VFD?

Common causes: IP conflict, wrong EDS/module revision, connection path, or the controller keying/firmware mismatch. Verify the device is on the subnet, the module definition matches firmware, and you are downloading the intended revision.

Can Ignition replace our panel HMI on the line?

Ignition often supplements local HMIs with supervisory Perspective views. Local Maple or PanelView-class HMIs still help for line-side control when the network or server is unavailable. Many sites use both.

How do we set SCCR for a multi-VFD panel?

Start from available fault current, then use combination ratings or tested assemblies for the feeder and branches. Document the method on drawings and the nameplate. See our UL508A guide and example SCCR outline.

What is the difference between a safety relay and a safety PLC on a machine?

Safety relays fit simpler e-stop chains. Multi-zone curtains, gates, and sequenced restarts often need a safety PLC for diagnostics and scalable logic. Architecture must match the required PL/SIL from risk assessment.

Our Maple HMI shows “PLC not connected” after a network change

Check IP, gateway, managed switch VLANs, and that the HMI driver path still matches the PLC. A laptop ping is not enough — confirm the HMI’s device config and any CIP path slots.

Can we use IO-Link on long machines and conveyor runs?

Yes — Balluff and similar masters reduce discrete home-run wiring. Plan power budgets, shielding, and spare ports for expansion. Map ports clearly for maintenance.

How long does a typical UL 508A panel design-build take?

A simple machine or skid panel may take weeks; multi-panel lines and systems with FAT can take months. Timeline depends on approvals, long-lead VFDs, and whether software is concurrent. Use our fit quiz or email us for a rough-order schedule.

Should AI write our PLC code?

We use AI to speed drafting and checks; engineers review everything, and AI never owns safety logic. See how we use AI on control panel and PLC projects.

Do you work with Keyence vision for inspection and reject?

Yes. We integrate Keyence OK/NG signals into PLC interlocks and reject logic — see platforms.

What should we send for a quote?

Voltage, enclosure constraints, I/O list or P&ID/mechanical layout, PLC preference, UL508A/SCCR needs, and timeline. Photos of existing panels help for retrofits.
